BD Diesel Exhaust Manifolds for 2003-2007 6.0L Powerstroke

BD Diesel Exhaust Manifolds for 2003-2007 6.0L Powerstroke

Oct 28th 2026

If your 6.0L Powerstroke exhaust manifolds are rusted, warped, cracked or leaking, replacing them with another tired stock-style setup does not always make much sense. These trucks are old enough now that corrosion and repeated heat cycles have taken their toll, especially on trucks that tow or work hard.

That is why we carry the BD Diesel 6.0L Exhaust Manifold Set (1041480) for 2003-2007 Powerstroke applications. BD builds these from thick-wall, high-temperature ductile iron, then coats them for corrosion resistance and machines the runners for better exhaust flow.

What BD changed

These are not just replacement stock castings.

BD uses heavier walls to retain exhaust heat (which helps exhaust flow on its own) and improve turbine energy, while the runners are optimized to move exhaust out of the cylinders more efficiently. BD reports an average flow increase of 16.8%, from roughly 187 CFM per port with the OEM manifold, to 218 CFM with the BD manifold.

That can mean better turbo response, less restriction, and a stronger foundation for trucks running upgraded turbos, tuning, or heavier towing loads.

Why replace the stock manifolds?

The factory 6.0 manifolds commonly end up with rust, leakage, warping, or distorted sealing surfaces. By the time they are bad enough to come off, recovering the originals can mean a lot of cleaning and machine work. BD designed these as a stronger replacement instead of trying to save worn-out castings.

Some of our customers report better low-end throttle feel, quicker spool, and slightly lower EGT after replacing leaking stock manifolds with the BD set.

Do the hardware while you are there

The manifold set does not include manifold gaskets, bolts, or spacers. We strongly recommend replacing them instead of reusing 20-year-old hardware.

BD’s matching 1041483 Bolt & Spacer Kit uses Class 10.9 bolts, 18 mm spacers, and non-zinc-plated hardware designed to handle repeated exhaust heat cycles without the corrosion and embrittlement problems seen with some aftermarket bolts.

Install: plan on some time

Remove the inner fender liners and anything else needed for access, disconnect the up-pipes, remove the old manifolds, clean the cylinder-head sealing surfaces, install new gaskets and hardware, then fit the BD manifolds and reconnect the up-pipes before final tightening.

This is not a ten-minute driveway job. Rusted hardware and tight access are usually the hardest parts.

Bottom line: If you need 6.0 Powerstroke exhaust manifolds, the BD 1041480 set gives you thicker castings, better corrosion resistance, improved flow, built-in EGT probe provisions, and a much better starting point than trying to rescue warped or rusted factory manifolds.
